Case Study
Resin Flooring Installation Case Study – International Distribution Company, West Midlands.
International Distribution Company
Project Overview
As a trusted partner and the approved contractor for this international distribution company based in the West Midlands, JD Flooring was tasked with the annual re-coating of the client’s loading areas, spanning 2,600m2.
These high-traffic zones, which load hundreds of HGVs every week and accommodate over 100 forklift trucks daily, required a durable and reliable flooring solution with clear demarcation for health and safety compliance and good traction for the heavy traffic.
Another key consideration was the need for a long term solution balanced against a current review of the lease that is nearing its term, given the company is rapidly outgrowing the facility and is actively considering a move to larger premises.
Key Takeaways
- JD Flooring, a trusted partner and approved contractor, was tasked with the annual re-coating of an international distribution company’s high-traffic loading areas, spanning 2,600m2.
- The client required a durable and reliable flooring solution with clear demarcation for health and safety compliance and good traction for heavy traffic.
- A thorough assessment led to the recommendation of a heavy-duty epoxy high-build coating with a larger aggregate and demarcation for fire doors.
- The preparation process involved shot blasting, minor repairs, and a meticulous cleaning process to ensure a debris- and dust-free environment for optimal adhesion.
- The installation was carried out efficiently by a team of experienced operatives, with the first coat applied using the squeegee method and back rolled, followed by a second coat with a larger aggregate for enhanced durability and slip resistance.
- Demarcation at fifteen pedestrian doorways was achieved using safety yellow line marking epoxy coating for clear visibility and enhanced safety.
Assessment and Recommendation
Drawing from our previous experience installing the existing flooring, we conducted a thorough survey of the surface. Despite the heavy traffic and usage, the client opted to proceed with the same system as the lease on the building was under review due to their expanding operations.
Our proposal included mechanical preparation using shot blasting and grinders, followed by a thorough clean up phase and then the installation of two coats of heavy-duty epoxy high-build coating with a larger aggregate than previously used.
The final stage would be the removal and replacement of demarcation for all 15 fire doors.
Preparation, Preparation, Preparation. It’s the Key
95% of all resin flooring installation failure is due to poor sub floor preparation
Preparation
For this large-scale project, we deployed the same experienced team who worked on this project the year previous, to carry out the necessary shot blasting.
This process is essential for creating a clean, lightly textured surface that allows for optimal adhesion of the resin flooring system.
After shot blasting, the team conducted minor repairs to address any surface imperfections or damage, ensuring the perfect base for the new flooring.
Clean Up
Before proceeding with the resin flooring installation, a thorough cleaning process was undertaken to ensure a debris- and dust-free environment. Our team used industrial vacuums and dust collectors to remove any loose particles, dirt, or debris that may have accumulated during the shot-blasting and repair stages. This cleaning process is critical, as any remaining dust or debris can compromise the adhesion and overall quality of the resin flooring system.
In addition to vacuuming, the team also used high-pressure air compressors to blow away any fine dust particles that may have settled on the surface. This extra step guarantees that the surface is spotless and ready for the application of the resin flooring.
By dedicating time and effort to thorough cleaning and preparation, we ensure that the resin flooring system has the best possible chance of bonding correctly to the surface, resulting in a durable, long-lasting, and visually appealing finish that meets the client’s high standards and expectations.
Once the repairs and clean up were completed, the team meticulously taped all edges and demarcated the areas to be coated. This step is crucial for maintaining clean lines and preventing the resin from spreading beyond the intended application areas.
Frequently Asked Question
Why is thorough preparation and repair work crucial for the success of a resin flooring installation?
Thorough preparation and repair work is crucial for the success of a resin flooring installation for several reasons:
Adhesion: Proper surface preparation ensures that the resin flooring system adheres properly to the substrate. If the surface is not adequately prepared, the new flooring may not bond correctly, leading to premature failure, peeling, or delamination. How does poor adhesion affect the longevity of a resin flooring system?
Durability: Repairing cracks, holes, and other imperfections in the substrate before installing the resin flooring helps to create a solid, stable foundation. If these issues are not addressed, they can lead to further deterioration of the substrate and cause damage to the new flooring over time. What role does a stable foundation play in the overall durability of the flooring system?
Aesthetics: A well-prepared and repaired substrate ensures a smooth, even surface for the resin flooring installation. This results in a more attractive and professional-looking finished product. Imperfections in the substrate can telegraph through the new flooring, compromising the aesthetic appeal. How can a poorly prepared substrate impact the visual appearance of the finished resin flooring?
Cost-effectiveness: Investing time and effort in thorough preparation and repair work can save money in the long run. By addressing issues with the substrate before installation, you can avoid costly repairs or replacements down the line due to premature flooring failure. Why is it more cost-effective to invest in proper preparation and repair work upfront?
Thorough preparation and repair work are essential for achieving a long-lasting, durable, and visually appealing resin flooring installation. Neglecting these crucial steps can lead to a host of problems that compromise the quality and longevity of the flooring system.
Installation Process
Phase 1
The first coat was installed using the squeegee method and back rolled to provide a solid base for the top coat.
Our team of two squeegee operatives and two back-rolling operatives worked efficiently to apply the first coat.
The areas were left to cure overnight, allowing the first coat to set and create a stable base for the subsequent layers.
The following two days were dedicated to applying the second coat to the main areas and the demarcation at the doorways.
Phase 2
The second coat is crucial in providing additional durability, thickness, and slip resistance to the flooring system. Our team carefully prepared the surface and applied the second coat using the same meticulous attention to detail as the first coat.
The inclusion of a larger aggregate in the second coat was a strategic decision based on our assessment of the client’s needs. The larger aggregate creates a rougher, more textured surface that enhances traction, making it safer for pedestrians and vehicles alike.

Demarcation Process
At all fifteen pedestrian doorways, we used a flat-bed grinder to remove the existing coating before installing two coats of safety yellow line marking epoxy coating. This demarcation ensures clear visibility and enhances safety in these high-traffic areas.

How does demarcation at pedestrian doorways enhance safety in high-traffic areas?
Demarcation at pedestrian doorways using safety yellow line marking epoxy coating creates clear visual cues that help to delineate high-traffic areas and guide foot traffic. This enhanced visibility increases safety by alerting pedestrians to potential hazards and encouraging them to navigate the space more cautiously.
