Client Background and Initial Challenges

Our client is a Timber Truss Manufacturer, based in Scotland who operates a timber mill, dating back to the 1920s. The site itself is 425m2 and has endured almost a century of relentless usage.

Over time, areas of the floor have sustained notable damage, which have been patch repaired using concrete and cement, but eventually began to pose health and safety risks.

While the company had a very constrained budget, there was an immediate need to address the flooring’s deteriorating condition.

Even though the ideal solution was not feasible due to budget constraints, we had to devise an approach that would be both effective, long lasting and budget friendly.

Assessment and Recommendation

During our comprehensive assessment, we quickly identified that the flooring had been plagued by years of wear, resulting in its uneven state. Previous attempts at rectifying these issues seemed to have been hastily executed, resulting in less than satisfactory repair work.

Our client communicated their expectations with clarity – their paramount concern was to establish a reliable and safe floor for daily operations, rather than striving for a pristine or flawless appearance.

However, our ethos as a committed and conscientious contractor dictated that we would never cut corners with health and safety issues in an industrial workplace. 

We firmly maintained that to achieve the desired outcome, thorough preparation and meticulous repairs were imperative.

The Preparation Process

Embarking on any flooring project requires a detailed and robust initial phase, where preparation becomes the bedrock of the subsequent tasks. For this particular endeavour, our approach was rooted in precision and an unwavering commitment to achieving the best possible results.

The choice of using an HTC triple-headed grinder was very deliberate as it is designed to achieve uniformity across large surface areas, which was essential given the pre-existing floor conditions.

This piece of equipment removed surface imperfections, while ensuring that the area was adequately smoothed out and ready for the subsequent stages.

In addition to the triple-headed grinder, handheld grinders were deployed. These nimble tools allowed us to navigate more intricate spaces that the larger machine couldn’t reach, ensuring every nook and corner of the flooring was attended to. Our team, skilled in handling such machinery, systematically moved across the floor, focusing on areas that demanded extra attention.

The grinding process not only helped level the uneven parts of the floor but also created an ideal substrate for the following repair works. Any residual contaminants or materials that could potentially hamper the adhesion of the new coatings were effectively removed during this phase. Every move we made was with a clear goal: to set the perfect foundation upon which the subsequent processes could smoothly ensue.

The Repair Process

Our repair efforts were streamlined, focusing on achieving a balance between budget constraints and the desired outcome.

Before addressing the more prominent challenges, it was vital to ensure that foundational cracks and seams were treated. Here, we adopted an innovative approach by using a heavy grade resin flooring solution, traditionally used for demarcation purposes.

The viscosity and binding strength of this resin made it an ideal choice for filling cracks and securing seams, thereby ensuring a firm base. This methodology allowed us to rectify old repair areas, turning them from weak points into reinforced zones that were both stable and durable.

One section, in particular, presented an added challenge: it was saturated with years of oil contamination. Fortunately, this was atop a frail screed. By utilising a Hilti Kango, we successfully eliminated this compromised layer.

Resin Flooring Installation Details

After completing the preparation and repair processes, we embarked on the installation phase. The first layer of high build epoxy coating was applied using a squeegee. This technique not only ensured even distribution but also served to fill minor imperfections.

Following the initial layer, we made additional minor repairs to areas that required attention. The final coating incorporated an aggregate mix, enhancing the floor’s slip resistance and ensuring the safety of the mill’s staff.
